Your life will not be worth living!

The cpu fans bearing had come to the end of its life, so I had to
replace it. But it is one of those stupid ones where the power supply
sits on top of the cpu fan, leaving around a 3mm gap, so a new case
was my only real option, as with running the machine with the sides
off still didnt cool it down enough, and it kept freezing. However I
am using the same power supply, and all the same parts. I have even
taken it apart to see if it will work with sound outside the case
rather than inside it, but nope, it doesnt want to play!

Tried disabling it in the bios, and reloading windows, disabling it in
windows and then adding the soundcard, still nothing. Tried the latest
drivers for the motherboard, and a nice firmware update but still no
sound. Windows media player goes on about playing things, I just dont
hear anything. There are no errors from the machine also. I cant wire
the front audio any differently as it came as one big block that slots
on, only one way around, and I did consult the motherboard manual
first.

Have you tried it with he front audio disconnected from the motherboard by
pulling off the "big block"? If one of the front audio sockets is knackered
it could be preventing the audio from reaching the speakers. You mentioned
in your original post that you had tried another soundcard. Did you change
the settings to make the new soundcard the "preferred device"? If not then
the motherboard would continue to use the defective onboard sound, even with
another sound card properly installed.
