I wonder. Have a look at BartPE:

That's the second time today I've mentioned it. It is free and will create a bootable CD (Windows or DOS) so my reasoning is that it may well work on a USB-HDD as well.

XP (including BartPE) won't boot from a USB drive without modification, but there are plenty of step-by-step guides to doing so.

Ideally I`d like to boot to DOS and found this, someone used IOMEGA drivers to boot his WD USB drive;

Config.sys:
DEVICE=aspiehci.sys /int /all
LASTDRIVE=Z

Autoexec.bat:

@echo off
GUEST.EXE

Contents of the boot disk:

aspiehci.sys [Iomega USB 2.0 driver]
Autoexec.bat
Command.com
Config.sys
guest.exe [Another Iomega program required to access the USB drive]
Io.sys
Msdos.sys

Now I`d have to locate the aspiehci.sys and guest.exe mentioned here but apart from that its just standard DOS boot files, the only problem is that I`m running an NTFS partition on the external drive and also the main C:\ drive so I guess they wouldn't be available in DOS and it probably wouldn't boot these files off an NTFS partition, ideally I`d like to be able to run the Acronis Recovery software after booting to DOS.
