I make micro-shells using 3/4 diameter tubes (7/8od x 1/16" wall) cut

You apply the glue inside? How do you manipulate the glue gun in that
small a space? Or do you glue it from outside?
Glue from the outside, basically smearing the glue over the seam. It's
intended to be weak to minimize the "bang". I'm still experimenting,
so sometimes I push the plug almost to the end, apply the glue to the
inside of the end of the tube, then push the plug the rest of the way
for a tighter joint. My technique is variable enought that I can't say
for certain if it makes a difference.
What kind of plug? For my mini-shells, 0.5" ID, I use Skylighter
PC0500 since I got tired of cutting cardboard circles. (Kyle Kepley
uses rammed clay.) If I were to push the Skylighter end plugs all the
way thru, they'd come out convex; is that what your'e trying for?
Because otherwise what's the point of hot gluing the joint instead of
using Elmer's Glue-All (white glue) as I do? Would that dry too hard
for you, producing too much bang? If so, couldn't you adjust the
burst charge to slow it to where it just pushes the end plug off?
Here's an idea: roll the case from NC paper and prime it so it burns
off from outside instead of breaking. Could be hard to roll, though;
even wet, NC's stiff.
