probably need to start with square stock to make the body. A few
woodworking tools, a draw knife would be nice, or look for Shureform
files, some sand paper and you're ready to go. Probably want to drill
press your handle holes so they are squared to the body (drill first
while stock is square), be careful about sizing your hole, carpenters
glue, tap tap tap, do lots of sanding, some Tung oil. You could find
some awesome woods to make them with, and make them any size you want.
Easy, lots of fun. Kind of a Zen like experience working the wood for
your own weapons.
What about a pin through the stock to hold the handle in place?
I don't think you'ld need it but it wouldn't hurt. If you size your
drill hole to fit your handle dowel, make your hole _almost_ all way
through your body, glue your hole and dowel end with high grade
carpenters glue, and tap that baby in, let set at least 24 hours, and
it ain't going nowhere.
I'd add a pin, just because of the torque that is generated with tonfa.
Easy enough to do and it'll greatly increase the strength of the
joint. Most tonfa I own that are simply glued tend to loosen up after
a while - I've only had one actually break, but the loose ones can be
annoying because they start to *feel* like they're gonna break, even if
they won't.
