Using eps2eps will actually fix the black glob problem, but then psfrag can no longer find the needed strings in the EPS file.
You don't need psfrag with XFig. You can export to "Combined PS/Latex" and get a TeX-File with the embedded strings and an eps file containing only the drawing. If you then run this through eps2eps to repair it, you should be done.
And to me it's *very* strange, that the PS prints and the PDF not, usually its the other way round because PDF is a much "simpler" format in terms of graphics.
